Why Is My Hydraulic Cylinder Leaking?

Most visible cylinder leaks originate at the rod sealing area, static sealing interfaces, ports or fittings, or a damaged pressure boundary. Repeated leakage after seal replacement often means the underlying rod condition, alignment, contamination, fluid compatibility, pressure, or installation issue has not been corrected.

External hydraulic cylinder leakage is present when hydraulic fluid escapes the cylinder or an immediately connected pressure boundary and becomes visible at the rod/gland, ports, end closures, tube, welds, or fittings.

Common causes include worn or damaged seals, debris under a seal lip, rod scoring or pitting, guide or bearing wear, side load or misalignment, damaged static seals, loose or damaged connections, incompatible fluid, excessive temperature, and pressure events that overload the sealing system.

Use the exact leak location, the operating condition when leakage appears, rod surface condition, recent service history, and whether the leak is gradual or sudden to separate a normal repairable sealing issue from rod, barrel, mounting, or circuit damage.

Rod / Gland Leakage

Fluid appears where the piston rod exits the cylinder.

A wet oil film or droplets form around the rod seal or gland.
The leak follows rod movement and may leave oil on the exposed rod.
The nearby port and hose connection appear dry.
Leakage may increase as the rod cycles or the cylinder is loaded.
Possible Cause

Rod seal wear or damage, contamination under the seal lip, rod surface damage, guide wear, or side load can allow hydraulic fluid past the rod sealing system.

Recommended Action

Clean and confirm the source, inspect the rod surface and alignment, and evaluate the rod seal, wiper, gland, and guide condition. Replace seals only after correcting any surface, contamination, or alignment cause.

Detailed Inspection & Verification

Use the leak location and failure pattern to inspect the cylinder systematically. A visible oil trail can travel from a nearby connection, so confirm the source before assigning the fault to a seal.

Rod and Gland Leakage

Oil forms at the rod seal while the rod surface is smooth and alignment appears normal.

Progressive rod seal wear or loss of sealing interference.

Inspect the gland and guide condition and renew the correct rod sealing components if the running surface remains serviceable.

A repeatable oil line corresponds with scratches, pitting, rust, or chrome damage on the rod.

Rod surface damage is abrading or opening the seal lip.

Evaluate rod repair or replacement; fitting another seal without correcting the rod surface is likely to shorten seal life.

Leakage and seal wear are heavier on one side of the rod or gland.

Side load, misalignment, guide wear, or a bent rod may be loading the sealing system eccentrically.

Check mounting alignment, guide / bearing condition, and rod straightness before resealing.

Ports, Static Seals, and Pressure Boundary

Oil originates at a port adapter, fitting, or hose connection.

Connection seal, fitting, hose end, or sealing-face damage.

Service the specific hydraulic connection to its manufacturer specification and recheck under controlled operation.

Oil appears at an end closure, gland-to-body joint, or static interface.

Damaged static seal, sealing face, fastener / joint condition, or local distortion.

Inspect the static joint and mating surfaces; replace the correct seal or repair the joint only if the pressure boundary is structurally sound.

Oil emerges from a tube, weld, crack, impact mark, or damaged cylinder body.

Pressure-boundary or structural damage rather than routine seal wear.

Remove the cylinder from service and obtain qualified repair or replacement assessment; do not treat a structural leak as a seal-only repair.

Repeat or Severe Leakage

Leakage starts immediately after resealing or returns after a short service interval.

Incorrect seal, installation damage, contaminated assembly, unresolved rod / bore damage, or operating condition outside the seal capability.

Perform root-cause inspection of seal specification, surfaces, alignment, fluid condition, pressure, and temperature before another repair.

Leakage becomes suddenly heavy after shock, overload, impact, or abnormal pressure.

Seal extrusion / tearing, guide failure, connection failure, or structural damage.

Stop operation, secure the load and stored energy using the approved procedure, then inspect the complete pressure boundary and mechanical support before repair.

Engineering Note: Oil near the gland does not automatically prove a rod-seal-only failure because fluid can migrate from a nearby port or joint. Clean the area and confirm the actual origin. Never use hands to search for a pressurized pinhole leak; follow the machine and site-approved leak inspection procedure.

Repair or Replace a Leaking Hydraulic Cylinder?

Repair May Be Suitable

  • Seal wear is the confirmed cause and the rod / bore surfaces remain serviceable.
  • Static sealing surfaces and pressure-boundary joints are undamaged.
  • Mounting alignment and guide condition can be corrected without structural rebuilding.
  • The correct seal materials and repair parts are available for the operating fluid, pressure, and temperature.

Replacement May Be Better

  • Rod, bore, tube, weld, or pressure-boundary damage is beyond the approved repair limit.
  • The rod is bent or heavily pitted / scored and cannot be restored to the required finish and geometry.
  • Mounting or structural damage continues to impose side load or distortion.
  • Repeated repairs have failed because the underlying geometry, surface, or pressure-boundary condition is no longer reliable.
